Pneumatic systems use gasses under pressure to transmit power; compressed air is commonly used to operate pneumatic tools in factories and repair garages. During the setup of the machine, the saddle is positioned along the bed to give the shortest possible stroke for the job. The advantage of the capstan lathe is that the operator has less mass to move, resulting in easier and faster handling. The disadvantage is that the hexagonal turret slide is fed forward such that the overhang is increased, resulting in the deflection of the ram slide, especially at the extreme of its position, which produces taper and reduces accuracy.\r\n\r\n Difference between capstan and turret lathe - parts of capstan and turret lathe\r\n\r\n \tIn the turret- or saddle-type lathe, the turret is mounted directly upon a movable saddle, furnished with both hand and power longitudinal feed (Figure b). This machine is designed for machining chuck work, in addition to bar work. Owing to the volume of the swarf produced, the guideways of the machine bed are flame-hardened and provided with covers that protect the sliding surfaces. The bed must be designed to allow free and rapid escape of swarf and coolant.\r\n\r\nTurret Lathe type :\u00a0\r\nA turret lathe is a manual lathe having a hexagonal tool-holding turret in place of the tailstock of an engine lathe. The headstock in most cases is geared with provision for 6 to 16 spindle speeds and may double this capability with a twospeed motor. Some turret lathes are designed and equipped for working on barstock and are called bar-type machines. The name screw machine or hand screw machine has been used for such machines, particularly in the smaller sizes. Other turret lathes are equipped for chuck work.\r\n\r\nHorizontal Turret Lathes -\u00a0\r\n\r\nThe name turret lathe alone ordinarily implies a horizontal spindle machine. This type of lathe is made in two general designs, known as ram and saddle.\r\n\r\nRam-type turret Lathe -\u00a0\r\n\r\nA ram-type turret lathe carries the turret on a ram . The ram slides longitudinally on a saddle positioned and clamped on the ways of the bed. Tools in their holders are mounted on the faces of the turret, and the tools on the face.toward the headstock are fed to the work when the ram is moved to the left. When the ram is withdrawn, the turret indexes, and the next face, called a station, is positioned to face the headstock.\u00a0\r\n\r\nA ram is lighter and can be moved more quickly than a saddle, but lacks some rigidity. Because of convenience and speed, the ram-type construction is favored for small- and medium-size turret lathes for which the ram does not have to overhang excessively.\r\n\r\nSaddle-Type. \r\n\r\n \tThe hexagonal turret of a saddle-type turret lathe is carried directly on a saddle that slides lengthwise on the bed (Fig.). This construction is favored for large turret lathes because it provides good support for the tools and the means to move the tools a long distance when necessary.\r\n \t The saddle is moved toward the headstock by hand or power to feed the tools to the work and is withdrawn to index the turret. The turret is fixed in the center of the saddle on some machines. On others it may be moved crosswise. This helps reduce tool overhang for machining large diameters and is helpful for taper or contour boring and turning.\r\n \t Most saddle-type turret lathes have a side hung carriage that does not extend across the entire top of the bed and allows larger pieces to be swung. As a result, the rear tool station on the cross slide is lost.\r\n\r\nVertical Turret Lathes.\r\n\r\n With these lathes, the work is mounted on a rotating table, and the tools are mounted on vertical rams or turrets. Vertical turret lathes are used primarily for short, heavy, large-diameter workpieces. They are also ideal for light-weight but bulky parts. Controls are usually automatic (plugboard or cam) but can also be manual or numerical control. \r\n\r\n&nbsp;\r\n\r\n\r\n\r\n\r\n capstan lathe working digram\r\n\r\n\r\n\r\n\r\n1.\u00a0Bed\u00a0- \r\n\r\nThe bed is a long box-like casting with accurate guideways on which carriage and turret saddle are mounted. The bed is designed to ensure strength, rigidity, and permanency of alignment under heavy-duty services. Carriage is mounted over the bed and travels longitudinally.\r\n\r\n2.\u00a0Headstock\u00a0- \r\n\r\nHeadstock is a large casting located at the left-hand end of the machine. The headstock of a capstan and turret lathe may be of following types:\r\n\r\n\r\n(i) Step Cone Pulley Driven Headstock -\r\n\r\nThis is the simplest type of the headstock and is fitted with small capstan lathes where the lathe is engaged in machining small and almost constant diameter of workpieces. Only three or four steps of the pulley can cater to the needs of the machine. The machine requires special counter shaft unlike that of an engine lathe, where starting, stopping, and reversing of the machine spindle can be affected by simply presenting a foot pedal.\r\n\r\n(ii) Electric Motor Driven Headstock -\r\n\r\nIn this type of headstock the spindle of the machine and the armature shaft of the motor are the same. Any speed variation and reversal is affected by simply controlling the motor. Three or four speeds are available and the machine is suitable for a smaller diameter of workpieces rotated at high speed.\r\n\r\n(iii) All Geared Headstock -\r\n\r\nOn the larger lathes, the headstock is geared and different mechanisms are employed for speed changing by actuating levers. The speed changing may be affected without stopping the machine.\r\n\r\n3.Turret Saddle -\u00a0\r\n\r\nThis saddle replaces the tailstock of a center lathe. It is mounted directly on the lathe bed on the same side as a tailstock in the center lathe. It can be of two types one is that which travels longitudinally along with the tool when it is fed into the job and the turret head carrying the tool is mounted directly on it. In the other type, it is provided with a slide that moves in the guideways made in it. In this type the turret head is mounted on the slide. As the overhang of the slide is kept limited, the saddle can be moved along the bed and secured at the desired position. During the operation it remains stationary and the tools are fed longitudinally by moving the slide. The former type of saddle is provided on the saddle type turret lathes and the latter type on the ram type turret lathes or capstan lathes.\r\n\r\n4. One such combination is wire electrical discharge grinding (WEDG), which is commonly used for micro-machining of fine and hard rods. WEDG employs a single wire guide to confine the wire tension within the discharge area between the rod and the front\u00a0edge of the wire and also to minimize the wire vibration. Other advantages of WEDG include the ability to machine hard- to- machine materials with large aspect ratio.\r\n\r\n\r\nINTRODUCTION\r\n\r\n\r\nThe electrical discharge machining (EDM) is a thermoelectric process that erodes workpiece material by a series of discrete electrical sparks between the workpiece and electrode. Unlike traditional cutting and grinding processes which rely on a much harder tool or abrasive material to remove the softer work material, the EDM process utilizes electrical sparks or thermal energy to erode the unwanted workmaterial and generate the desired shape.\r\n\r\n\r\nDevelopment of For Wire Electrical Discharge Machining (WEDM)\r\n\r\nThese sparks generate craters and recast layer on the surface of the EDM workpiece. Wire Electrical Discharge Machining (WEDM) is a widely accepted non- traditional material removal process used to manufacture components with intricate shapes and profiles. However WEDM utilizes a continuously travelling wire electrode made of thin copper, brass or zinc coated brass or copper of diameter \u00a00.05- 0.3mm, which is capable of achieving very small corner radii. During the WEDM process the hardness and strength of the work materials are no longer the dominating factors that affect the tool wear and hinder the machining efficiency.\r\n\r\n\r\n\r\nThis makes EDM particularly suitable for machining hard, difficult- to- machine materials, such as the metal- matrix composited (MMC), Titanium, Tungsten, Zirconium, Molybdenum which are widely used in aerospace, nuclear, and automotive industries. Without WEDM the fabrication of precision workpieces reqiured many hour of manual grinding and polishing. Grinding with\u00a0WEDM is one of the emerging areas developed to generate\u00a0cylindrical form on hard and difficult to machine materials\u00a0by adding a rotary axis to WEDM.\r\n\r\n\r\n\r\n\r\nMAJOR COMPONENTS\r\n\r\n\r\nThe DC pulse generatoris responsible for supplying pulses at a certain voltage and current for specific amount of time.\r\n\r\nWork-piece\r\nAll the conductive material can be worked by WEDM.\r\n\r\nTool Wire\r\nThe WEDM wire is the tool that determines the shape of the cavity to be produce.\r\n\r\nDielectric fluid\r\nThe WEDM setup consists of tank in which the dielectric fluid is filled. Electrode &amp; work piece submersed into the dielectric fluid.\r\n\r\nServo system\r\nThe servo system is commanded by signals from gap voltage sensor system in the power supply and control the feed of electrode and work piece to precisely match the rate of material removal.\r\n\r\nPower supply\r\nThe power supply is an important part of any EDM system. It transform the alternating current from the main utility supply into the pulse direct current (DC) required to produce the spark discharge at the machining gap.\r\n\r\n\r\nSOFTWARE\r\n\r\nLow cost, home and small business CNCs require at least one software package to operate. This is the basic package which allows the user to open a graphics file and command the system to machine the part.\r\n\r\nThe hand-made software is developed in the visual basic 6.0.\r\n\r\n\r\nVISUAL BASIC 6.0\u00a0\r\n\r\nIt is a very easy programming language to learn. As compared to sand casting, this process has better dimensional accuracy, a higher productivity rate, and lower labor requirements. It is used for small to medium parts that require high precision.\r\n\u00a0\r\nShell mold casting is a metal casting process similar to sand casting, in that molten metal is poured into an expendable mold. However, in shell mold casting, the mold is a thin-walled shell created from applying a sand-resin mixture around a pattern. The pattern, a metal piece in the shape of the desired part, is reused to form multiple shell molds. A reusable pattern allows for higher production rates, while the disposable molds enable complex geometries to be cast. Shell mold casting requires the use of a metal pattern, oven, sand-resin mixture, dump box, and molten metal.\r\n\r\n\r\nThe shell mold casting process consists of the following steps:\r\n\r\n\r\nSteps In Shell Moulding Casting Process\r\n\r\n\r\n\r\n\r\n\r\nPattern creation - A two-piece metal pattern is created in the shape of the desired part, typically from iron or steel. Other materials are sometimes used, such as aluminum for low volume production or graphite for casting reactive materials.\r\n\u00a0\r\nMold creation - First, each pattern half is heated to 175-370 \u00b0C (350-700 \u00b0F) and coated with a lubricant to facilitate removal. Next, the heated pattern is clamped to a dump box, which contains a mixture of sand and a resin binder. The dump box is inverted, allowing this sand-resin mixture to coat the pattern. The heated pattern partially cures the mixture, which now forms a shell around the pattern. Each pattern half and surrounding shell is cured to completion in an oven and then the shell is ejected from the pattern.\r\n\r\nMold assembly - The two shell halves are joined together and securely clamped to form the complete shell mold. If any cores are required, they are inserted prior to closing the mold. The shell mold is then placed into a flask and supported by a backing material.\r\n\r\nPouring - The mold is securely clamped together while the molten metal is poured from a ladle into the gating system and fills the mold cavity.\r\n\r\nCooling - After the mold has been filled, the molten metal is allowed to cool and solidify into the shape of the final casting.\r\n\r\nCasting removal - After the molten metal has cooled, the mold can be broken and the casting removed. Trimming and cleaning processes are required to remove any excess metal from the feed system and any sand from the mold.\r\n\r\n\r\nAdvantages\r\nThe shell process has several unique properties which makes it an important process in the foundries. These properties can be briefed as:\r\n\r\n\r\n \tExcellent Surface Finish: Shell sand process has the ability to produce castings with excellent surface finish and capacity to produce very fine detail.\r\n \tDimensional Accuracy: The process has an ability to produce castings to tight dimensional tolerances. Due to this characteristic, machining allowance can be reduced which ultimately helps in reduction of the fettling and finishing costs. The shell process accommodates easily deep drawer patterns with less tapers than conversional production processes.\r\n \tHollow Cores: With the shell sands hollow cores and thin profile moulds can be possible. This characteristic gives economics in sand usage &amp; ease of handling. Hollow cores increase the permeability hence usage of very fine sands is also possible.\r\n \tSand to Metal Ratio: This is a unique process that gives hollow cores and thin walled moulds, which results in substantial weight reduction and material savings. The normal sand to metal ratio is 1:1 which is much lower than other processes.\r\n \tEase of Handling: The molds and cores made by shell molding have exceptional resistance to damage during storage and handling. They have a very high resistance to humidly and can be easily stored for long periods.\r\n \tResistant to Moisture Pickup: The shell process has higher resistant to moisture and can be stored in humid conditions for months together. The resin used in shell molding process is very stable and moisture resistant.\r\n \tExcellent Flow-Ability: The dry coating on sand, gives better flowability and blowing ability compared to processes based on wet sand mixes. This property helps in producing intricate cores and moulds which can be blown to a greater density. e.g. cores for water jacket.\r\n \tLess Inclusions and High Thermal Stability: The shell sands are less prone to erosion by molten metal due to higher thermal stability of the phenolic resins. This unique characteristic helps in reducing defects like non-metallic burn-in and scabs etc.\r\n \tLesser Pattern Wear: As most of the patterns are made from cast iron, very little or no-wear is observed which results in higher pattern life. This helps in producing large number of castings without much difficulty.\r\n\r\n\r\n\r\n\r\nDisadvantages\r\n\r\n\r\n\r\n\r\n \tHigh Cost of The Process: Phenolic resins used for the shell process is very costly. The percentage of resin usage is also very high as compared to other processes. Hence this process requires very tight control of the shell thickness else the competitiveness of the process will be sacrificed.\r\n \tHigh Tolling Cost: The shell process is thermoset in nature thereby requiring higher curing temperatures. The patterns used are of cast iron with smooth surfaces which have very low expansion coefficient.\r\n \tCycle Time: Comparatively cycle time required for shell process in more than either cold box or Co2 processes.\r\n \tLimited Casting Weight: The shell molding process in best suited for use in small, intricate and light weight castings.
