It is a closed molding process with high pressure application. In this method, as shown in figure 1, two matched metal molds are used to fabricate composite product. In compression molder, base plate is stationary while upper plate is movable. Reinforcement and matrix are placed in the metallic mold and the whole assembly is kept in between the compression molder. Heat and pressure is applied as per the requirement of composite for a definite period of time. The material placed in between the molding plates flows due to application of pressure and heat and acquires the shape of the mold cavity with high dimensional accuracy which depends upon mold design. Curing of the composite may carried out either at room temperature or at some elevated temperature. After curing, mold is opened and composite product is removed for further processing.\r\n\r\n\u00a0\r\n\r\n\r\nCompression molding Process working steps\r\n\r\nIn principle, a compression molding machine is a kind of press which is oriented vertically with two molding halves (top and bottom halves). Generally, hydraulic mechanism is used for pressure application in compression molding.\r\n\r\n\r\n\r\nProcess Parameters for Compression Molding\r\n\r\nThe controlling parameters in compression molding method to develop superior and desired properties of the composite are shown in figure . All the three dimensions of the model (pressure, temperature and time of application) are critical and have to be optimized effectively to achieve tailored composite product as every dimension of the model is equally important to other one. If applied pressure is not sufficient, it will lead to poor interfacial adhesion of fiber and matrix. If pressure is too high, it may cause fiber breakage, expulsion of enough resin from the composite system. If temperature is too high, properties of fibers and matrix may get changed. If temperature is low than desired, fibers may not get properly wetted due to high viscosity of polymers especially for thermoplastics. If time of application of these factors (pressure and temperature) is not sufficient (high or low), it may cause any of defects associated with insufficient pressure or temperature. The other manufacturing factors such as mold wall heating, closing rate of two matched plates of the plates and de-molding time also affect the production process.\r\n\u00a0\r\n\r\nApplication:\r\n1. Method is equally applicable for both thermosetting and thermoplastic polymer based\r\ncomposites.\r\n2. A very wide application spectrum ranging from kitchen goods to automobiles, toys, electrical items and aeroplane parts.\r\n3. Typical products include automobile panels, roof, life gates, battery trays, fenders, hoods, bumpers, spoilers, air deflectors furniture kitchen bowls and trays, dinnerware, buttons, large containers, recreational vehicle body panels, medical equipments (ultrasound equipments).\r\n\u00a0\r\n\r\nAdvantages of the Compression Molding Process\r\n1. Production rate is high as the mold cycle time is in few minutes.\r\n2. Good surface finish with different texture and styling can be achieved.\r\n3. High part uniformity is achieved with compression molding process.\r\n4. Good flexibility in part design is possible.\r\n5. Extra features like inserts, bosses and attachment can be molded in during the\u00a0processing.\r\n6. Raw material wastage is minimum.\r\n\r\n\r\n7. Maintenance cost is low.\r\n8. Residual stresses are absent or negligible in the molded component.\r\n9. Twisting and shrinkage in product is reduced therefore dimensional accuracy is good.\r\n\r\n\u00a0\r\n\r\nDisadvantages of compression molding process\r\n1. Due to expensive machinery and parts, the initial capital investment associated with\u00a0compression molding is high.\r\n2. The process is suitable for high production volume. It is not economical for making a\u00a0small number of parts or for prototyping applications.\r\n3. It is a labour intensive process.\r\n4. This second possibility applies in two cases,\r\n\r\nWear zones\r\nGradual wear occurs at three principal location on a cutting tool. Accordingly, three main types of tool\r\nwear can be distinguished,\r\n\r\n \tcrater wear\r\n \tflank wear\r\n \tcorner wear\r\n\r\nThese three wear types are illustrated in the figure:\r\n\r\n\u00a0\r\n\r\nTypes Of tool Wear Zones\r\n\r\n\r\n\r\nCrater wear: \u00a0consists of a concave section on the tool face formed by the action of the chip sliding on the surface. Crater wear affects the mechanics of the process increasing the actual rake angle of the cutting tool and consequently, making cutting easier. At the same time, the crater wear weakens the tool wedge and increases the possibility for tool breakage. In general, crater wear is of a relatively small concern.\r\nThe crater is predominant in high-speed cutting.\r\n\r\nFlank wear: occurs on the tool flank as a result of friction between the machined surface of the workpiece and the tool flank. Flank wear appears in the form of so-called wear land and is measured by the width of this wear land, VB, Flank wear affects to the great extend the mechanics of cutting. Cutting forces increase significantly with flank wear. If the amount of flank wear exceeds some critical value (VB &gt; 0.5~0.6 mm), the excessive cutting force may cause tool failure.\r\nFlank wear is predominant in low-speed cutting.\r\n\r\nCorner wear: occurs on the tool corner. Can be considered as a part of the wear land and respectively flank wear since there is no distinguished boundary between the corner wear and flank wear land. We consider corner wear as a separate wear type because of its importance for the precision of machining. The sharp edged hot continuous chip that comes out at very high speed\r\n\u2022 becomes dangerous to the operator and the other people working in the vicinity\r\n\u2022 may impair the finished surface by entangling with the rotating job\r\n\u2022 creates difficulties in chip disposal.\r\n\r\nTherefore it is essentially needed to break such continuous chips into small regular pieces for\r\n\u2022 safety of the working people\r\n\u2022 prevention of damage of the product\r\n\u2022 easy collection and disposal of chips.\r\n\r\nChip breaking is done in proper way also for the additional purpose of improving machinability by reducing the chip-tool contact area, cutting forces and crater wear of the cutting tool.\r\n\r\n\r\n\r\n\r\nPrinciples of chip-breaking\r\n\r\nIn respect of convenience and safety, closed coil type chips of short length and \u2018coma\u2019 shaped broken-to-half turn chips are ideal in machining of ductile metals and alloys at high speed.\r\n\r\n\r\n\r\nThe principles and methods of chip breaking are generally classified as follows :\r\n\r\n\r\n\r\n\r\n\u2022 Self breaking\r\n\r\n\r\n\r\n\r\nThis is accomplished without using a separate chip-breaker either as an attachment or an additional geometrical modification of the tool.\r\n\r\n\r\n\r\n\r\n\u2022 Forced chip breaking by additional tool geometrical features or devices.\r\n\r\n\r\n\r\nPrinciple Of Forced Chip Breaking (In built Type)\r\n\r\nChip breakers are basically of two types :\r\n\r\n\u2022 In-built type\r\n\r\nIn-built breakers are in the form of step or groove at the rake surface near the cutting edges of the tools.
